Rehearsing the flow before the plant moves

A manufacturer weighing relocation decided instead to optimise the existing operation and build adjacent to it. The sequence that followed is the transferable part: capture both sites, rehearse the flow in the model, then move anything physical.

A manufacturer we work with weighed relocating its production and decided against it, choosing instead to optimise the operation it has and to build adjacent to the existing site. The decision is theirs and the reasoning is theirs. The sequence that follows from it is the part that transfers.

Both sites get captured, including the empty one. The current facility is scanned because it holds the flow as it actually runs, with the accumulated adaptations that no drawing records. The new location is scanned while it is still empty, because an empty volume is the only state in which a layout can be laid over it without argument. Capturing the empty site is time-limited work: once construction begins, the reference condition is gone.

The flow is rehearsed in the model before anything physical is committed. Station order, buffer placement, material routes and the interaction between the two sites during transition are questions that can be answered against a spatial model at a cost measured in hours. Answered against the plant itself, the same questions cost a shift.

Planning data attaches to the same object. In parallel this week we worked on production planning where planned hours and actuals are carried against the same records, with weekly planned load visible per period and projects separated by product type so that load can be planned at the level it is actually consumed. Planning against a model of the place, rather than against a spreadsheet describing it, is what makes the two questions one question.

Where the value sits. The optimisation is available whether or not a move ever happens, which is the reason to do it in this order. An operation that has rehearsed its own flow has a specification for the next building. An operation that has not will discover the flow after the concrete is poured.

Digital twin specialists

Nobody brings the full stack of digital twin competence โ€” organizational, global, change management, technology strategy, and a NASA JPL-derived method โ€” the way we do. We bring the best people together for a company faster than anyone else, and we implement it with them.

An answer that takes nine months to verify gets verified against a reality that has moved on.
